Duct Design & Manual D in Texas Homes

Written and technically reviewed by Sergio Villarreal, Texas Licensed HVAC Contractor — TACLB50985E.

Manual D is the industry standard for duct design — sizing every trunk, branch, and register based on the equipment's CFM and each room's calculated load. Almost no production-built home in DFW has it.

Most ductwork airflow problems trace back to ducts that were sized by habit, not by math.

What Manual D Actually Does

  • Sizes the supply trunk and every branch to deliver design CFM at the target static pressure.
  • Sizes the return path so the system can actually breathe in what it's pushing out.
  • Specifies register and grille types based on throw, room geometry, and noise targets.
  • Documents the design — so the install can be verified, not assumed.

Why Most DFW Installs Are Wrong

The shortcut is to copy what was there before, swap equipment, and call it done. That works on paper and fails in the room. New equipment is more sensitive to static pressure than older equipment — and the old duct system was usually undersized to begin with.

The result: brand-new $15,000 systems delivering the same comfort problems the homeowner just paid to fix.

When a Redesign Is the Right Call

  • Equipment upsize that left the duct system out of spec.
  • Additions or remodels that changed room loads.
  • Chronic hot/cold rooms unresolved by sealing or balancing.
  • Documented high static pressure that targeted upgrades can't bring down.

Common Questions

Q: Do I always need a full Manual D?

No. Targeted redesign of the trunk, return, or specific branches often delivers most of the benefit at a fraction of the cost.

Q: How is this different from what most contractors do?

Most use rules of thumb — 'one register per X square feet.' Manual D uses the actual room load, equipment spec, and friction rate. The math is the difference.
